You can calibrate the infocentre/fuel gauge. If you’ve the 60 litre tank, you set it to 59 (so you’ve always a litre left whe. It says empty). If you’ve the 48 litre tank, set to 47.

I’ll go find the instructions on how to, but someone may beat me to it.

It is correct that Volvo intended them as a sacrificial part, but it was a safety design in the event of collision with pedestrians. So probably not a good idea to use aluminium. Its the drivers side one that has the longer lead, just because there's a little more stuff to thread it around. As you've pointed out, you can use the same motor on either side. Sound like you've got the linkage 180' degrees out.

The motors are not identical, but are interchangeable.

the problem is that there's no such thing as a "generic" set of hoses.

There's two heated pads, one in the backrest, one in the base.

Those wires look like they've pulled out from the multi plug - check the wiring underneath the seat
